Faced with a clamshell package that had only vertical walls and no side flanges to weld, a supplier of welding and automation equipment devised some innovative tooling in conjunction with a large horn to spot-weld the sides of the package using an automated technique. In production, a large block horn drops into the pocket area, but does not touch the clamshell. When the horn is on position, three welding tips (driven by air cylinder) are extended to apply pressure to the left, right and centre-rear side walls. The horn fires and three spot welds are created simultaneously using the sides of the horn. The process uses a 20 kHz ultrasonic welding press and includes two cycle start switches that are triggered by the package itself. The stroke of the horn is limited to 1/4 inches maximum for safety purposes.
